According to information accessed by Alpha Defence, DRDO&#8217;s Armament Research &amp; Development Establishment (ARDE), Pune, is working on next-generation composite ammunition that replaces the traditional brass cartridge case with advanced lightweight alternatives. Instead of merely improving bullets or propellants, this programme aims to fundamentally redesign the cartridge itself, potentially marking one of the biggest technological shifts in India&#8217;s ammunition ecosystem in decades.<\/p>\n\n\n\n<p>The initiative covers two advanced ammunition technologies:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong>Polymer Cased Ammunition (PCA)<\/strong><\/li>\n\n\n\n<li><strong>Cased Telescopic Ammunition (CTA)<\/strong><\/li>\n<\/ul>\n\n\n\n<p>Both represent a major shift in ammunition engineering, promising significant reductions in soldier load, logistics burden and overall combat effectiveness while simultaneously introducing entirely new manufacturing challenges.<\/p>\n\n\n\n<h1 class=\"wp-block-heading\">What Is Changing?<\/h1>\n\n\n\n<p>Traditional rifle ammunition uses a brass cartridge case that performs multiple critical functions:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Holds the projectile and propellant<\/li>\n\n\n\n<li>Houses the primer<\/li>\n\n\n\n<li>Seals combustion gases inside the chamber<\/li>\n\n\n\n<li>Withstands extremely high chamber pressures<\/li>\n\n\n\n<li>Allows reliable extraction after firing<\/li>\n<\/ul>\n\n\n\n<p>Although brass performs these tasks exceptionally well, it is heavy.<\/p>\n\n\n\n<p>DRDO&#8217;s objective is to replace most of this metallic structure (PCA)<\/h1>\n\n\n\n<p>Polymer Cased Ammunition retains the overall geometry of conventional ammunition but replaces the brass body with a specially engineered polymer body while keeping a metallic base for primer mounting and extraction.<\/p>\n\n\n\n<p>This approach can reduce cartridge weight by approximately <strong>25\u201330%<\/strong>.<\/p>\n\n\n\n<p>Unlike brass, however, polymers behave very differently under extreme temperatures and pressures, making the engineering challenge considerably more complex.<\/p>\n\n\n\n<figure class=\"wp-block-image size-large\"><img leap.<\/p>\n\n\n\n<p>Instead of placing the projectile in front of the propellant as in conventional cartridges, CTA embeds the projectile partially or completely inside the propellant.<\/p>\n\n\n\n<p>The result is a compact cylindrical cartridge with parallel walls rather than the familiar tapered brass case.<\/p>\n\n\n\n<p>According to the project details, CTA can reduce ammunition mass by nearly <strong>35%<\/strong>, while also enabling a much more compact ammunition geometry.<\/p>\n\n\n\n<p>This configuration allows:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>higher ammunition packing density<\/li>\n\n\n\n<li>shorter ammunition storage volume<\/li>\n\n\n\n<li>improved magazine efficiency<\/li>\n\n\n\n<li>simplified automatic class=\"wp-block-heading\">Engineering Challenges Behind Polymer Cartridge Cases<\/h1>\n\n\n\n<p>Replacing brass is not as simple as changing materials.<\/p>\n\n\n\n<p>A brass case possesses a unique material must be carefully engineered using advanced polymer blends, reinforcing fillers and additives.<\/p>\n\n\n\n<p>Material development is expected to focus on:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Glass-fibre reinforced thermoplastics<\/li>\n\n\n\n<li>High-temperature engineering polymers<\/li>\n\n\n\n<li>Controlled crystallinity<\/li>\n\n\n\n<li>Low thermal expansion coefficients<\/li>\n\n\n\n<li>Enhanced creep resistance<\/li>\n\n\n\n<li>Improved impact toughness<\/li>\n<\/ul>\n\n\n\n<p>The manufacturing process itself becomes equally critical.<\/p>\n\n\n\n<p>The DRDO effort indicates the need for:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>precision injection moulding<\/li>\n\n\n\n<li>polymer approaching <strong>25 microns<\/strong> are expected, an unusually demanding requirement for ammunition components. So, machining will be complex and probably costlier, till it becomes mass produced round.<\/p>\n\n\n\n<h1 class=\"wp-block-heading\">Why Gas Sealing Is So Critical<\/h1>\n\n\n\n<p>One of the most technically demanding functions of a cartridge case is <strong>obturation<\/strong>. During firing, chamber pressures can exceed <strong>350\u2013450 MPa<\/strong> depending on the ammunition. The cartridge case must expand instantly against the chamber wall to prevent hot combustion gases from escaping rearward.<\/p>\n\n\n\n<p>Brass performs this naturally because it expands elastically and then contracts slightly after pressure drops, allowing smooth extraction. A polymer case must replicate this behaviour despite having vastly different elastic modulus, thermal conductivity and deformation characteristics.<\/p>\n\n\n\n<p>Too little expansion results in gas leakage. Too much expansion makes extraction difficult. Insufficient strength risks catastrophic rupture. Balancing these competing requirements is arguably the central engineering challenge of polymer ammunition.<\/p>\n\n\n\n<h1 class=\"wp-block-heading\">Thermal Engineering class=\"wp-block-heading\">Improved Automatic Weapon Performance<\/h2>\n\n\n\n<p>The cylindrical geometry of CTA simplifies feeding mechanisms.<\/p>\n\n\n\n<p>Compared to conventional bottleneck cartridges, telescoped rounds reduce feeding angle variations and allow straighter ammunition paths, making them attractive for high-rate automatic weapons.<\/p>\n\n\n\n<h1 class=\"wp-block-heading\">Global Programmes Pursuing Similar Technologies<\/h1>\n\n\n\n<p>Although polymer ammunition has been studied for decades, only a handful of countries have advanced large-scale development programmes.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">United States \u2013 Next Generation Squad Weapon (NGSW)<\/h2>\n\n\n\n<p>The United States has invested heavily in lightweight ammunition under the NGSW programme.<\/p>\n\n\n\n<p>Different industrial teams explored multiple solutions:<\/p>\n\n\n\n<h3 class=\"wp-block-heading\">SIG Sauer Hybrid Cartridge<\/h3>\n\n\n\n<p>Instead of a full polymer case, SIG developed a <strong>hybrid brass-steel cartridge<\/strong>.<\/p>\n\n\n\n<p>The steel base withstands extremely high chamber pressures generated by the new 6.8\u00d751 mm cartridge while reducing weight compared to traditional brass designs.<\/p>\n\n\n\n<p>This approach was ultimately selected for the US Army&#8217;s XM7 rifle and programme was not ultimately adopted for service, it validated much of the engineering behind CTA and remains one of the world&#8217;s most mature demonstrations of the technology.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">Germany<\/h2>\n\n\n\n<p>German ammunition manufacturers have conducted research into polymer cartridge technologies, particularly for weight reduction in infantry ammunition and training rounds. Much of the work has focused on advanced engineering polymers capable of surviving repeated thermal cycling and high-pressure firing environments.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\">United Kingdom<\/h2>\n\n\n\n<p>The UK has evaluated lightweight ammunition concepts through collaborative NATO research, particularly for future infantry weapon systems. Even a modest reduction in cartridge weight can generate significant long-term savings in transportation, storage and operational logistics.<\/p>\n\n\n\n<p>More importantly, developing indigenous expertise in advanced polymer ammunition opens the door to future weapon systems designed around lightweight, high-performance ammunition rather than adapting legacy brass-cartridge
